The Challenge & Industrial Context

Heavy manufacturing facilities operate on industrial control systems deployed decades ago. In our client’s twelve manufacturing plants, more than 300 legacy Programmable Logic Controllers (PLCs), variable frequency drives (VFDs), and precision thermal sensors communicated over multi-drop RS-485 serial loops running Modbus RTU.

The plant operations team required instantaneous, microsecond-accurate telemetric ingestion to anticipate tool wear, detect power phase anomalies, and halt lines before catastrophic motor failure occurred. However, previous commercial gateways crashed under electromagnetic interference from high-tonnage stamping presses, dropping frames and yielding corrupt time-series measurements.

"When stamping presses cycle 4,000 tons of force, electrical noise pulses through the grounding plane. If your software gateway relies on naive blocking read calls, your serial buffer overflows and whole telemetry windows evaporate." Udara — Senior Software Engineer

Engineering Strategy & Core Constraints

To replace fragile off-the-shelf black boxes, I designed and engineered a custom native daemon in Rust and C for custom ARM-based industrial single-board computers (SBCs) running real-time patched Linux (RT-PREEMPT). The design fulfilled four strict criteria:

  • 1. Zero-Allocation Ingestion Pipeline: Pre-allocated circular ring buffers and memory-locked heaps (via mlockall()) to eliminate garbage collection delays and page faults during critical polling windows.
  • 2. Hardware-Aware CRC Verification: Fast bit-sliced CRC-16 computation rejecting corrupted electrical frames before byte decoding, with automatic transceiver echo-suppression.
  • 3. Store-and-Forward WAL Storage: An embedded SQLite database operating in Write-Ahead Log (WAL) mode that guarantees 14 days of lossless offline metric caching if the factory's uplink fiber is severed.
  • 4. Atomic A/B Firmware Updates: Redundant dual-partition rootfs mechanism allowing safe remote over-the-air (OTA) updates with automatic watchdog fallback.
// Ring Buffer Drain & Hardware CRC Routine
// High-Performance Non-Blocking Serial Buffer Drain
pub fn drain_serial_ring(port: &mut SerialStream, ring: &mut RingBuffer) -> Result<usize, IoError> {
    let chunk = ring.available_slice_mut();
    let bytes_read = port.read(chunk)?;

    if bytes_read > 0 {
        ring.advance_write_cursor(bytes_read);
        // Scan frame boundaries without allocating dynamic strings
        process_complete_frames(ring)?;
    }
    Ok(bytes_read)
}
